Plywood is crossed grained for strength. It means "crossing the grain when laminating sheets, you gain strength by crossing those outer layers that are always lengthwise.

The OP wants to lengthen the plywood...therefore to do it the way you describe he would either need to use 4' lengths and laminate then or forego the concern of the top (usually thinner ) layer and have a full sheet to work with...tagging two 4' sections on either end. I know what you are trying to say but if it was stronger I would have been doing it that way long ago...it simply does not ...you actually lose strength because you need to work with more joins and less overlap...I agree on a 4' square your method is a little stronger but the OP is looking to produce a 12' length ...

Well, we'll agree to disagree. If I were laminating three layers of 1/4", 12'x 4-8'(?), for strength, I would cross the grains on the middle layer, and stagger the seams on the outside panels.
The question/answer is moot. Cab has decided to recreate the panel like it was manufactured, with a framework and foam inserts. Best choice, IMO.

No problem ...lol.. I often had to laminate when we built church pews...we laminated up to 40 feet and tried several methods but the only one that would hold up was the one I described. Building comercial seating introduced a whole set of interesting challenges.

I've just returned from a 2 day ride down the Mississippi, and started reading the continuation of this thread.
I was worried you two were going to explain to me that the OEM's design sucked, and that I should start to cross dress.
